NASA s Shell Buckling Knockdown Factor (SBKF) project has the goal of developing new analysis-based shell buckling design factors (knockdown factors) and design and analysis technologies for launch vehicle structures. Preliminary design studies indicate that implementation of these new knockdown factors can enable significant reductions in mass and mass-growth in these vehicles. However, in order to validate any new analysis-based design data or methods, a series of carefully designed and executed structural tests are required at both the subscale and full-scale levels. This paper describes the design and analysis of three different orthogrid-stiffeNed metallic cylindrical-shell test articles. Two of the test articles are 8-ft-diameter, 6-ft-long test articles, and one test article is a 27.5-ft-diameter, 20-ft-long Space Shuttle External Tank-derived test article.

Buckling-critical launch-vehicle structures require structural concepts that have high bending stiffness and low mass. Fluted-core, also known as truss-core, sandwich construction is one such concept. In an effort to identify an analysis method appropriate for the preliminary design of fluted-core cylinders, the current paper presents and compares results from several analysis techniques applied to a specific composite fluted-core test article. The analysis techniques are evaluated in terms of their ease of use and for their appropriateness at certain stages throughout a design analysis cycle (DAC). Current analysis techniques that provide accurate determination of the global buckling load are not readily applicable early in the DAC, such as during preliminary design, because they are too costly to run. An analytical approach that neglects transverse-shear deformation is easily applied during preliminary design, but the lack of transverse-shear deformation results in global buckling load predictions that are significantly higher than those from more detailed analysis methods. The current state of the art is either too complex to be applied for preliminary design, or is incapable of the accuracy required to determine global buckling loads for fluted-core cylinders. Therefore, it is necessary to develop an analytical method for calculating global buckling loads of fluted-core cylinders that includes transverse-shear deformations, and that can be easily incorporated in preliminary design.

New analysis-based shell buckling design factors (aka knockdown factors), along with associated design and analysis technologies, are being developed by NASA for the design of launch vehicle structures. Preliminary design studies indicate that implementation of these new knockdown factors can enable significant reductions in mass and mass-growth in these vehicles and can help mitigate some of NASA s launch vehicle development and performance risks by reducing the reliance on testing, providing high-fidelity estimates of structural performance, reliability, robustness, and enable increased payload capability. However, in order to validate any new analysis-based design data or methods, a series of carefully designed and executed structural tests are required at both the subscale and full-scale level. This paper describes recent buckling test efforts at NASA on two different orthogrid-stiffened metallic cylindrical shell test articles. One of the test articles was an 8-ft-diameter orthogrid-stiffened cylinder and was subjected to an axial compression load. The second test article was a 27.5-ft-diameter Space Shuttle External Tank-derived cylinder and was subjected to combined internal pressure and axial compression.

A design study was conducted to investigate the effect shell buckling knockdown factor (SBKF), internal pressure and aluminum alloy material selection on the structural weight of stiffened cylindrical shells. Two structural optimization codes were used for the design study to determine the optimum minimum-weight design for a series of design cases, and included an in-house developed genetic algorithm (GA) code and PANDA2. Each design case specified a unique set of geometry, material, knockdown factor combinations and loads. The resulting designs were examined and compared to determine the effects of SBKF, internal pressure and material selection on the acreage design weight and controlling failure mode. This design study shows that use of less conservative SBKF values, including internal pressure, and proper selection of material alloy can result in significant weight savings for stiffened cylinders. In particular, buckling-critical cylinders with integrally machined stiffener construction can benefit from the use of thicker plate material that enables taller stiffeners, even when the stiffness, strength and density properties of these materials appear to be inferior.

NASA Langley Research Center (LaRC) supported the National Transportation Safety Board (NTSB) in the American Airlines Flight 587 accident investigation due to LaRCs expertise in high-fidelity structural analysis and testing of composite structures and materials. A Global Analysis Team from LaRC reviewed the manufacturer s design and certification procedures, developed finite element models and conducted structural analyses, and participated jointly with the NTSB and Airbus in subcomponent tests conducted at Airbus in Hamburg, Germany. The Global Analysis Team identified no significant or obvious deficiencies in the Airbus certification and design methods. Analysis results from the LaRC team indicated that the most-likely failure scenario was failure initiation at the right rear main attachment fitting (lug), followed by an unstable progression of failure of all fin-to-fuselage attachments and separation of the VTP from the aircraft. Additionally, analysis results indicated that failure initiates at the final observed maximum fin loading condition in the accident, when the VTP was subjected to loads that were at minimum 1.92 times the design limit load condition for certification. For certification, the VTP is only required to support loads of 1.5 times design limit load without catastrophic failure. The maximum loading during the accident was shown to significantly exceed the certification requirement. Thus, the structure appeared to perform in a manner consistent with its design and certification, and failure is attributed to VTP loads greater than expected.

The Shell Buckling Knockdown Factor Project (SBKF) was established with the goal of developing improved (i.e., less-conservative, more robust) shell buckling knockdown factors (KDFs) for modern launch-vehicle structures. To this end, SBKF has engaged in several activities to support the development, validation, and implementation of the new design factors, including subscale and full-scale structural testing. Tests on eight different subscale, 8-foot-diameter, integrally stiffened aluminum-lithium 2195 (Al-Li 2195) cylinders were conducted in order to obtain the majority of the required validation data. In addition, two full-scale, 27.5-foot-diameter, Al-Li 2195, integrally stiffened cylinders were tested to provide additional validation data and to determine structural scaling trends. Presented herein are the details of a recent analysis model development and test and analysis correlation effort on the full-scale test articles. The effects of selected modeling assumptions and approaches are discussed, and results from a modeling sensitivity study are presented. It was found that simplified finite element models, that assume nominal test article geometry and material properties, can predict the overall response characteristics well. However, several discrepancies in the test and analysis results were observed. A sensitivity study was performed to determine the effects of several modeling assumptions and address the observed discrepancies. The results from the study indicated that the evolution of local skin pocket buckling and the presence of residual stresses due to the manufacturing process can have a significant influence on the predicted buckling response of the cylinders considered.

Results from the buckling test of a compression-loaded 8-ft-diameter seamless (i.e., without manufacturing joints), orthogrid-stiffened metallic cylinder are presented. This test was used to assess the buckling response and imperfection sensitivity characteristics of a seamless cylinder. In addition, the test article and test served as a technology demonstration to show the application of the flow forming manufacturing process to build more efficient bucklingcritical structures by eliminating the welded joints that are traditionally used in the manufacturing of large metallic barrels. Pretest predictions of the cylinder buckling response were obtained using a finite-element model that included measured geometric imperfections. The buckling load predicted using this model was 697,000 lb, and the test article buckled at 743,000 lb (6% higher). After the test, the model was revised to account for measured variations in skin and stiffener geometry, nonuniform loading, and material properties. The revised model predicted a buckling load of 754,000 lb, which is within 1.5% of the tested buckling load. In addition, it was determined that the load carrying capability of the seamless cylinder is approximately 28% greater than a corresponding cylinder with welded joints.
