Mixing and dispersion of particle ropes in lean phase pneumatic conveying

Abstract The objective of this study was to investigate mixing mechanisms in lean phase pneumatic conveying, with the emphasis on techniques for dispersing the severe particle stratification caused by flow through a 90° elbow. This type of stratification is referred to as a particle rope. The paper describes a combined numerical and experimental study of the rope dispersion characteristics of various mixing devices that were installed immediately downstream of the elbow. The laboratory experiments were conducted in a 0.154 m I.D. vertical test section. Local particle velocities and concentrations were measured using a reflective type fiber optic probe. The numerical simulations were carried out using the CFX-4.2 code developed by AEA Technology. The effect of secondary velocities on rope dispersion was investigated by using a flow straightener installed after the elbow. The results show that the rope dispersion rate in both the axial and radial directions was significantly reduced in the absence of secondary velocities. The types of flow mixers investigated included nozzles, air jet injection, and swirl vanes. Although all mixing techniques were able to disperse the particle rope within nine pipe diameters from the bend exit plane, nozzles with beta ratios of 0.5 and 0.67 and air jet injection from the inner wall caused the most rapid rope dispersion. However, the nozzles cause excessive pressure drop and the air jet injection technique increases the flow rate of conveying fluid carried by the pipe.

Prediction of pneumatic conveying flow phenomena using commercial CFD software

Turbulent two-phase flow calculations were performed with a commercial CFD computer code referred to as FLOW3D to determine how well its predictions compare to available experimental data. Predicted results obtained for pressure drop and velocity variations in fully developed vertical upflows in circular pipes are in good qualitative agreement and are frequently in quantitative agreement with published data. Results obtained for vertical flow through orifices show the effect of orifice size and conveying air velocity on the rate of dispersion of particle ropes.

Recovery of Water from Boiler Flue Gas

This project dealt with use of condensing heat exchangers to recover water vapor from flue gas at coal-fired power plants. Pilot-scale heat transfer tests were performed to determine the relationship between flue gas moisture concentration, heat exchanger design and operating conditions, and water vapor condensation rate. The tests also determined the extent to which the condensation processes for water and acid vapors in flue gas can be made to occur separately in different heat transfer sections. The results showed flue gas water vapor condensed in the low temperature region of the heat exchanger system, with water capture efficiencies depending strongly on flue gas moisture content, cooling water inlet temperature, heat exchanger design and flue gas and cooling water flow rates. Sulfuric acid vapor condensed in both the high temperature and low temperature regions of the heat transfer apparatus, while hydrochloric and nitric acid vapors condensed with the water vapor in the low temperature region. Measurements made of flue gas mercury concentrations upstream and downstream of the heat exchangers showed a significant reduction in flue gas mercury concentration within the heat exchangers. A theoretical heat and mass transfer model was developed for predicting rates of heat transfer and water vapor condensation and comparisons were made with pilot scale measurements. Analyses were also carried out to estimate how much flue gas moisture it would be practical to recover from boiler flue gas and the magnitude of the heat rate improvements which could be made by recovering sensible and latent heat from flue gas.

COMPARISON AND VALIDATION OF OHM AND SCEM MEASUREMENTS FOR A FULL-SCALE COAL-FIRED POWER PLANT

Mercury emission measurements were performed at a 250 MW coal-fired power plant using the Ontario Hydro method (OHM) and semi-continuous emission monitors (SCEM). Flue gas sampling was performed at the inlet of the air preheater and at the outlet of the electrostatic precipitator. The results indicated that there is some agreement between the OHM and SCEM measurements on the total mercury species. However, the SCEM results were not always in good agreement with the OHM measurements on the elemental mercury species. These discrepancies in elemental mercury concentrations are probably the result of the differences in the location of the SCEM and OHM probes, the temperature difference between the SCEM sampling probe and the flue gas, and the nonuniformities in mercury concentration over the flue gas duct cross section. The other factor that contributed to the deviation between the SCEM and OHM measurement results is the sampling method: the SCEM measurements were performed at a single point while the OHM probe was traversed over multiple points over the duct cross section and the results were averaged. The effect of the SCEM sampling probe temperature was investigated by designing a sampling probe that could be heated to the sampled flue gas temperatures. This resulted in improvements in the accuracy of the elemental mercury measurements by the SCEM system.

NUMERICAL SIMULATIONS OF HEAT AND MASS TRANSFER IN CONDENSING HEAT EXCHANGERS FOR WATER RECOVERY IN POWER PLANTS

Power plants release a large amount of water vapor into the atmosphere through the stack. The flue gas can be a potential source for obtaining much needed cooling water for a power plant. If a power plant could recover and reuse a portion of this moisture, it could reduce its total cooling water intake requirement. One of the most practical way to recover water from flue gas is to use a condensing heat exchanger. The power plant could also recover latent heat due to condensation as well as sensible heat due to lowering the flue gas exit temperature. Additionally, harmful acids released from the stack can be reduced in a condensing heat exchanger by acid condensation. Condensation of vapors in flue gas is a complicated phenomenon since heat and mass transfer of water vapor and various acids simultaneously occur in the presence of non-condensable gases such as nitrogen and oxygen. Design of a condenser depends on the knowledge and understanding of the heat and mass transfer processes. A computer program for numerical simulations of water (H2 O) and sulfuric acid (H2 SO4 ) condensation in a flue gas condensing heat exchanger was developed using MATLAB. Governing equations based on mass and energy balances for the system were derived to predict variables such as flue gas exit temperature, cooling water outlet temperature, mole fraction and condensation rates of water and sulfuric acid vapors. The equations were solved using an iterative solution technique with calculations of heat and mass transfer coefficients and physical properties. An experimental study was carried out in order to yield data for validation of modeling results. Parametric studies for both modeling and experiments were performed to investigate the effects of parameters such as flue gas flow rate, cooling water flow rate, inlet cooling water temperature and tube configurations (bare and finned tubes) on condensation efficiency. Predicted results of water and sulfuric acid vapor condensation were compared with experimental data for model validation, and this showed agreement between experimental data and predictions to within a few percent. The most important parameters affecting performance of the condensing heat exchangers was the ratio of cooling water to flue gas flow rates, since this determines how much heat the cooling water can absorb. The computer program simultaneously calculates both water vapor condensation and sulfuric acid condensation in flue gas along downstream. Modeling results for prediction of sulfuric acid vapor concentration in the flue gas were compared with measured data obtained by the controlled condensation method. An analytical model of sulfuric acid condensation for oil-firing showed two trends — steep reduction within the high temperature heat exchanger and smooth reduction within lower temperature heat exchanger, which is in agreement with experimental data.Copyright

Recovery of Water from Boiler Flue Gas Using Condensing Heat Exchangers

Most of the water used in a thermoelectric power plant is used for cooling, and DOE has been focusing on possible techniques to reduce the amount of fresh water needed for cooling. DOE has also been placing emphasis on recovery of usable water from sources not generally considered, such as mine water, water produced from oil and gas extraction, and water contained in boiler flue gas. This report deals with development of condensing heat exchanger technology for recovering moisture from flue gas from coal-fired power plants. The report describes: (1) An expanded data base on water and acid condensation characteristics of condensing heat exchangers in coal-fired units. This data base was generated by performing slip stream tests at a power plant with high sulfur bituminous coal and a wet FGD scrubber and at a power plant firing high-moisture, low rank coals. (2) Data on typical concentrations of HCl, HNO{sub 3} and H{sub 2}SO{sub 4} in low temperature condensed flue gas moisture, and mercury capture efficiencies as functions of process conditions in power plant field tests. (3) Theoretical predictions for sulfuric acid concentrations on tube surfaces at temperatures above the water vapor dewpoint temperature and below the sulfuric acid dew point temperature. (4) Data on corrosion rates of candidate heat exchanger tube materials for the different regions of the heat exchanger system as functions of acid concentration and temperature. (5) Data on effectiveness of acid traps in reducing sulfuric acid concentrations in a heat exchanger tube bundle. (6) Condensed flue gas water treatment needs and costs. (7) Condensing heat exchanger designs and installed capital costs for full-scale applications, both for installation immediately downstream of an ESP or baghouse and for installation downstream of a wet SO{sub 2} scrubber. (8) Results of cost-benefit studies of condensing heat exchangers.

Heat Exchangers for Cooling Boiler Flue Gas to Temperatures Below the Water Vapor Dewpoint

Coal-fired power plants have traditionally operated with stack temperatures in the 300°F range to minimize fouling and corrosion problems due to sulfuric acid condensation and to provide a buoyancy force to assist in the transport of flue gas up the stack. However, as an alternative, there would be benefits to cooling the flue gas to temperatures below the water vapor and acid dew points, while capturing the condensed water vapor. This paper describes experimental results from a DOE and industry-funded project to develop condensing heat exchangers for application to coal-fired power plants. A system of condensing heat exchangers was designed, fabricated and tested using slip streams of boiler flue gas and experiments were performed to measure the effects of process parameters on rates of heat transfer and water vapor condensation. In addition, measurements were made to characterize the acid concentrations in the condensed water which collected on the heat exchanger tubes and to quantify the effects of the heat exchangers on flue gas mercury concentrations.Copyright

Use of Condensing Heat Exchangers in Coal-Fired Power Plants to Recover Flue Gas Moisture and Capture Air Toxics

Heat exchangers, which cool boiler flue gas to temperatures below the water vapor dew point, can be used to capture moisture from flue gas and reduce external water consumption for power plant operations. At the same time, thermal energy removed from the flue gas can be used to improve unit heat rate. Recent data also show that emissions of air toxics from flue gas would be reduced by use of condensing heat exchangers. This paper describes results from a slip stream test of a water cooled condensing heat exchanger system at a power plant with a lignite-fired boiler. The flue gas which flowed through the heat exchangers had been extracted from a duct downstream of the electrostatic precipitator. Measurements were made of flue gas and cooling water temperatures, flue gas water vapor concentrations, and concentrations of elemental and oxidized Hg at the inlet and exit of the heat exchanger system. Condensed water was also collected and analyzed for concentrations of H2SO4 and HCl. Results on the effects of the condensing heat exchanger operating conditions on oxidation and capture of Hg and on the capture of sulfuric and hydrochloric acids are described.Copyright
